There's a small gap the exhaust bounces in and makes this rattle.
I'm trying to think what I can put in this gap that is pliable yet fireproof.

I think my first step would be to locate the reason for the rattle - loose part, too tight clearance, etc., and adjust appropriately.

Hi Ted, it depends on what is hitting. It could be just a loose clamp. I was working on a 2001 with a damaged exhaust pipe; it had hit a few curbs. I remember an exhaust pipe hanger near the outlet that wasn't in quite the correct position. The parts rust from heat, so some chemicals will be needed to free up the adjusting screws.
I put a right angle 'turn down' on mine. I shortened the pipe on the 2001 MB, and put on a shorter fitting. I believe the heat shield was installed by LD., not Ford.

I don't think this warrants a trip back to the Mothership.
I think something similar to a small asbestos piece of material wedged in there would be fine. I realize asbestos isn't sold any longer.

I just crawled under for a better look.
The heat shield bangs on one of the storage containers' strap screws heads.
I'm going to remove it and see if that helps.

It could well be a quirk of the new chassis that they know about and have devised a solution for.

I noticed there are 3 clamps holding the heat shield on to the exhaust pipe.
2 of them were not installed properly forcing the shield to disfigure after the bolts were tightened at the factory.
I removed the shield and for good measure I took a large blunt punch and dished out the trouble area of the shield.
I reinstalled the shield properly and have plenty of clearance now.
No rattles.

Can you take a large screwdriver or.pry bar amd gently...really gently lift up on the flap over the pipe and see if that elimanated the noise..may have rubbed against something and moved it creating the noise...
I have moved a heat shield on the cat and stopped a rattle...
But move just slightly with little force...no need to go superman on anything...
